With inspiration from scottyaurorav8 (http://aurorah.proboards.com/index.cgi?board=Zoom&action=display&thread=26217) I decided to swap out the OEM intake setup for a custom CAI. I wasn't going to spend the money on a Cadillac Deville Volant CAI (that would still need to be modified for our cars). Here is my progress with making a custom box/heat shield out of 1/8" aluminum. I plan to mount the PCM to the side closest to the engine using a Chevrolet PCM mounting tray (modified of course part #15995679. Bottom Mounting Plate 3 sides mounted to bottom mounting plate 4 sides mounted to bottom mounting plate Back view Side (engine) view Box completed and out of car Box with lightweight filler (still need to sand, prime and high heat black paint) OEM PCM Tray Modified PCM Tray (tabs trimmed and metal retaining bracket removed) PCM in mounting tray PCM in custom filter box Tubing parts and filter (from left to right: Silicone Sleeve 3.75" ID X 6" Long; MAF; Reducing Insert 4" OD to 3.75" ID; Silicone Elbow 4" ID X 90 Degree; Spectre Performance 9709 4" O.D. x 4" Long Polished Aluminum Tube; Spectre Performance 8138 White/Chrome Cone Air Filter) Need to relocate the factory ground located to the front of the air box. Shouldn't be a problem. Also need to fabricate some type of cover, maybe out of fiberglass and need to do something with the inside of the box. I also have some heat shield self adhesive material from summit racing that will go on the outside.

Looks good Andrew. You have the right idea. The pcm tray was a good idea for keeping the pcm upright and in place. The silicone tubing is some quality stuff huh!! Now you have me more motivated to complete my CAIs box as well.

Andrew, hey this is looking like this will turn out pretty sweet! I might be tempted to ditch the K&N replacement filter and go a CAI route of some sort.
Scotty, PM me some pics of the final product of your port/polished TB also! I'm looking at a company right now that can port TB's, and I am going to ask him a little more about porting an existing TB to 80mm.
Has anyone tried using a Jet Performance MAFS? Keep the pics coming of the CAI box!

Looks good yet again! How much does that silicone 90* flex? I have made the opening in the filter box about 1/2" larger to accompany WOT engine movement and that doesn't include splitting some vacuum tubing to put around the metal edge for protection. I am still thinking about getting a hump silicone adapter to rectify the engine movement with WOT driving. Otherwise I would say the silicone is pretty sturdy and doesn't allow much flexing.

No i bought the MAFS about a year+ ago for under 200, had it on for a while when i dropped in the 4.6, then i got it tuned from Ion and he suggested that i go without it. So now i'm debating on whether i should test it out or sell it.

Everytime I've tried using a screenless MAF, I've seen a few HP (My butt-dyno is highly accurate you know) on the top end, but reduced gas mileage. Seems like the screen smoothing the air flow over the sensor wires is pretty important to obtaining accurate readings.

Sent from my XT901 using proboards yeah i thought it would be an addition, but when I told Ion what I had done for mods, he suggested I install my stock MAF. I'll be doing another road test next week so i'll throw it on and see what it adds.

Looks great! Quick [dumb]question... the PCM connectors are weatherproof right?! Yes, they are. Top of the connector (wire side) is potted and pin side to PCM has a rubber gasket. Most custom builders leave the PCM out of the box that I've seen but I put mine inside for a clean look. Sent from my XT901 using proboards

So any gains from the change? Besides for it looking B.A., I don't have any numbers. The throttle seems to respond better with less lag but I also have a new tune, throttle position sensor and oxygen sensors. To be honest, the stock air filter box just made the car look old. I wanted to spruce it up and have a little pride in doing so. Can't say if it will perform to see any gains but its not worse the OEM setup. Some users experience a lower growl when putting on a CAI, but I don't have that nor did I care too. Sent from my XT901 using proboards

So.... where does this cold air come from? a little hole in the grill? Doesn't the tube laying on top of the motor coming from the Throttle Body get warm?

There is a large ~5" hole right between the rear of the headlight and in front of the radiator support. It's there from the factory. The whole front end of the car has places for air to enter.
Sure, the silicone tubing gets warm and I could wrap it in some thermal barrier but haven't seen the need to do that. It also does not go across the top of the engine. There is about 8" more of tubing because of the factory air box delete compared to stock setup. Basically the length of the 90* elbow.
